Foil Balloon Film Thickness Guide explained.

Learn how 0.023, 0.025, 0.027 and 0.029 mm foil balloon films affect cost, sealing, breakage, leakage and large-balloon stability.

Nylon and PET composite balloon films are available in several thicknesses. Selecting film only by the lowest price can increase breakage, weak seals and leakage risk, especially as inflated size becomes larger.

Common thickness specifications

Common nominal composite-film thicknesses include 0.023 mm (23 microns), 0.025 mm (25 microns), 0.027 mm (27 microns) and 0.029 mm (29 microns). Buyers should confirm what the quoted number measures and the permitted tolerance.

Why thinner film can increase risk

Reducing thickness saves material cost, but can reduce the safety margin during printing, lamination, heat sealing, inflation and handling. The effect becomes more significant on large panels, narrow structural points and highly pressurized products.

Based on our production experience, balloons larger than 35 cm should normally be evaluated with film no thinner than 0.027 mm. For balloons larger than 80 cm, 0.029 mm is recommended as a starting point for stable quality. These are manufacturing recommendations, not universal legal thresholds.

Thickness is one part of the specification

The choice also depends on nylon or PET grade, shape, seal width, valve, intended gas, display time and inflation pressure. Approval should be based on inflated samples, sealing checks and retention tests—not thickness alone.

A purchase specification should state film construction, nominal thickness, tolerance, finished inflated size, inflation method and required performance test. This makes quotations easier to compare and reduces hidden material downgrades.
